Assuming one catches the morning Air Asia flight arriving at 10am then gets a taxi straight to the Consulate would the passport be ready the next day in time for the 1630 flight back to Bangkok?

Usually pick up is next day pm. So yes should be ok.

Resent reports say that Tourist Visa are processed on the same day.

Provided Air Asia have an on time departure,as the airport too the Consulate is about 25 mins by taxi.

Do not forget Malay time is 1 hour in front of Thai time

Don't forget nationol/puplic holidays, Thai consulates celebrate holidays too, you can call and check ahead of time if your cutting it so fine. My friend did just that and had to buy a new return ticket. Can't be too prepared.
