How long from Hat Yai to Phuket and how are the roads?

About 6-7 hours depending on how fast you drive.

Go via Trang, Sikao, Krabi, then up to Phuket - the roads are fine, mostly 4-lane, but occasionally 2-lane going round the mountains.
