My wife received her US Green Card for Permanent Residency,,,,,

Must she apply for a US passport in order to return to the US after a visit to Thailand? Can she use her Thai passport and still get past US immigration upon her return from Thailand?

Your wife will not be able to apply for a U.S. passport until she becomes a U.S. Citizen.

With a Green Card she remains a Thai citizen, thus will still use her Thai passport.

The Green Card is for PRAs, or Permanent Resident Aliens, in the U.S. It allows for "short" visits outside the U.S.
