Phuket to don mueang on air asia, is check in at International terminal?, and if no need to clear immigration, is there a separate gate?

If you are flying out of the country with Air Asia, International terminal. If you are catching another carrier out of the country in Bangkok, domestic terminal in Phuket, immigration in Bangkok.

A domestic flight within Thailand. Why would you even mention Immigration?

You check in at the domestic terminal.

One further question, when I fly from Phuket to KL (from the International terminal as I DO have to clear immigration), why do I see Phuket to Bangkok flights listed on the International departures board?, specifically Phuket to Suvannabumh and Don Muaeng?

Because they are carrying passengers that clear immigration in Phuket and have a connecting international flight from Bangkok.
