I am taking my wife back to Thailand in October, she is here on a settlement visa.

Do I book the flights and hotel in her married name, or do I use the name on

her passport and ID card.

Thank you fot any help in advance.

You can book her ticket in either name, but, for the sake of simplicity, I'd book it in the name given in her passport. If you purchase the ticket in her married name, she would have to additionally show her marriage certificate at check in in order to provide the link between her ticket and passport.

One more thing, can she pass through passport control with me when we return to Heathrow.

There's no harm in approaching the immigration officer in the EU/EEA line. It'd be rather officious of him/her to refuse to see you and your wife together.
